Understanding FloCAD: The Bridge Between Thermal Analysis and Fluid Dynamics

In high-stakes engineering domains—such as aerospace design, important site satellite thermal control, power plant management, and advanced electronics cooling—managing heat and fluid transport is critical. Traditional thermal analysis tools excel at modeling conduction and radiation across solid geometries, while 3D Computational Fluid Dynamics (CFD) software models complex flow structures. However, applying full 3D CFD to large, transient, or multi-phase cooling networks often proves computationally prohibitive.

This is where FloCAD® comes in. Developed by Cullimore & Ring Technologies (C&R Technologies), FloCAD is a module integrated into the CAD-based Thermal Desktop® modeling environment. By coupling 1D Fluid Network Modeling (FNM) with 2D and 3D thermal structures, FloCAD delivers rapid, system-level thermohydraulic analysis without the immense computational overhead of 3D CFD.

1. Core Architecture and Fundamentals

FloCAD serves as a geometric pre- and post-processor for SINDA/FLUINT, the industry-standard thermal and fluid solver.

  • Thermal Desktop Integration: While Thermal Desktop handles 3D conduction, radiation, and thermal capacitance in solid and surface bodies, FloCAD extends these capabilities into the fluid domain.
  • 1D Fluid Network Modeling (FNM): Rather than discretizing fluid spaces into millions of 3D finite-volume cells, FloCAD constructs fluid circuits using 1D flow passages, junctions, pumps, and heat exchangers.
  • Automatic Convective Coupling: A primary strength of FloCAD is its ability to automatically map convection links (known as “FLUINT ties”) between fluid networks and CAD-based 3D solid/surface geometry. Heat transfer coefficients and convective heat rates are calculated dynamically based on local flow conditions.

2. Key Features and Capabilities

Advanced Component Libraries

FloCAD offers a comprehensive set of built-in components for building complex thermohydraulic loops quickly:

  • Turbomachinery: Fans, pumps, compressors, and turbines.
  • Flow Channels & Ducts: Constant and variable cross-section pipes, ducts, and complex flow passages.
  • Flow Controls & Fittings: Valves, orifices, venturis, tees, filters, and custom loss elements (utilizing built-in K-factor calculators).
  • Two-Phase & Heat Pipe Components: Capillary evaporator pumps for Loop Heat Pipes (LHPs), Constant Conductance Heat Pipes (CCHPs), and Variable Conductance Heat Pipes (VCHPs).

Working Fluid Support

The module supports a wide array of working fluids out of the box, including:

  • Gases & Environmental Fluids: Dry air, moist air (psychrometrics), nitrogen, helium, and hydrogen.
  • Coolants & Cryogens: Liquid water, water/glycol mixtures, polyalphaolefin (PAO), ammonia, and various refrigerants.
  • Phase-Change Media: Single-phase fluids as well as two-phase fluids experiencing boiling, condensation, and evaporation. Users can also define custom fluid properties using mathematical relations or property tables.

Parametric Modeling and Optimization

Because FloCAD is built on a parametric engine, almost every model input—such as pipe diameters, flow rates, heat exchanger surface areas, or fluid pressures—can be defined using symbols and expressions. Through SINDA/FLUINT’s Advanced Design Module, engineers can run:

  1. Sensitivity Studies: Evaluate system performance across wide ranges of environmental and operational parameters.
  2. Automated Sizing & Optimization: Let the solver automatically size pumps, lines, or heat sinks to meet temperature limits.
  3. Test Correlation: Automatically adjust internal resistance or loss coefficients to match empirical test data.

3. FloCAD vs. 3D Computational Fluid Dynamics (CFD)

Engineers frequently face a choice between 1D thermohydraulic modeling (FloCAD) and full 3D CFD. While 3D CFD excels at resolving complex, three-dimensional flow structures (such as turbulent eddies or aerodynamic drag), FloCAD provides distinct advantages for system-level thermal design:

Metric / FeatureFloCAD® (1D Thermal-Fluid Network)3D CFD (Finite Volume / Element)
Primary FocusIntegrated system heat transfer, fluid flow, and transient thermal managementDetailed localized flow fields, aerodynamics, and complex shear stresses
Solution SpeedExtremely fast (seconds to minutes on a desktop PC)Slow (hours to days, often requiring HPC clusters)
Transient CapabilityCaptures long transient events (e.g., full satellite orbits, multi-hour drive cycles) effortlesslyComputationally expensive for long-duration transient simulations
Model Creation TimeFast; uses CAD geometry or sketchpad-style network layoutsLabor-intensive geometry cleanup, fluid domain volume extraction, and meshing
Two-Phase & Heat PipesBuilt-in, robust empirical correlations for two-phase flow and heat pipesHighly complex and often unstable to simulate in full 3D

Rather than replacing CFD, FloCAD complements it. Engineers often use FloCAD early in the design cycle for broad trade studies, component sizing, and system architecture validation, reserving 3D CFD for localized detailed analyses.

4. Key Industry Applications

Aerospace & Space Systems

In spacecraft thermal design, fluid loops and heat pipes are essential for transporting heat away from high-power electronics to radiators. FloCAD is widely used to model:

  • Single-phase pumped loop cooling systems.
  • Loop Heat Pipes (LHPs) and Variable Conductance Heat Pipes (VCHPs) onboard satellites.
  • Environmental Control and Life Support Systems (ECLSS) for crewed modules.
  • Cryogenic tank boil-off and propellant transfer lines.

Electronics Cooling & Avionics

As electronic packaging density increases, passive air cooling is increasingly replaced or augmented by liquid cold plates and heat exchangers. FloCAD allows engineers to:

  • Model serpentine cold plates attached to high-power processors.
  • Route ducted cooling air through chassis, racks, and enclosures.
  • Analyze complex liquid cooling loops for radar units, power electronics, and avionics bays.

Automotive & Power Systems

In modern electric vehicles (EVs) and conventional powertrains, managing thermal networks is key to battery life and efficiency. FloCAD supports:

  • EV battery thermal management systems (chillers, cold plates, and coolant loops).
  • Radiator and heat exchanger sizing under varying ambient conditions.
  • Transient fluid hammer and line priming analysis during valve operations.

Conclusion

FloCAD provides a bridge between pure CAD geometry and thermohydraulic simulation. By uniting 1D fluid network modeling with 3D thermal structures, it eliminates the computational bottlenecks of 3D CFD while retaining geometric fidelity. For thermal and fluid engineers seeking rapid turnaround, my response parametric design, and robust transient analysis, FloCAD remains an essential tool in modern thermal engineering workflows.
